To remove the intake manifold on 4.5L and 4.9L engines, start by disconnecting the negative battery cable and relieving fuel system pressure. Drain and recycle the engine coolant, then remove the coolant reservoir and disconnect the upper radiator hose. Take off the air cleaner and serpentine drive belt, and label and disconnect the spark plug wires. Remove the cross brace, power steering pump, tensioner bracket assembly, alternator, cruise control servo with bracket, and throttle valve cables. Detach and reposition various wire connections, including the distributor, oil pressure switch, coolant temperature sensor, EGR solenoid, ISC motor, throttle position switch, injectors, and more. If equipped, disconnect the MAP hoses, upper radiator hose, heater hose, and air-conditioning hose bracket. Reposition the distributor cap, remove the distributor, and disconnect fuel and vacuum lines from the throttle body. Remove the vacuum supply solenoid and lines, then remove the valve covers, rocker arms, and pushrods (marked for reinstallation). Remove the right front and rear lift brackets, intake manifold bolts, gaskets, and seals, and clean the sealing surfaces. To install, begin by installing new end seals with RTV at the corners and new intake to cylinder head gaskets with RTV at the end seal corners. Tighten the intake manifold bolts in a specific sequence and torque pattern. Install pushrods and rocker arm assemblies, followed by the valve and rocker arm assemblies and valve covers. Reconnect vacuum supply solenoid and lines, fuel and vacuum lines to the throttle body, distributor in its original position, and distributor cap with wire protectors. Install the air-conditioning hose bracket, upper radiator hose, heater hose, and, if applicable, MAP hoses. Reconnect various wire connectors, cruise control servo and throttle valve cables, alternator bracket and alternator, power steering pump and tensioner assembly, and serpentine drive belt. Install the coolant reservoir and cross brace, then fill the cooling system. Install the air cleaner assembly and connect the negative battery cable. Start the engine, check for leaks, and monitor for normal operating temperature. For the 4.6L engine, begin by disconnecting the negative battery cable and relieving fuel system pressure. Drain and recycle the engine coolant. Remove the intake duct from the throttle body and disconnect the coolant hoses at the throttle body. Detach electrical connectors, including TP sensor, ISC motor, EVAP solenoid, and more. Disconnect vacuum hoses, PCV valve, and accelerator cable. Remove fuel pipe quick connects, EVAP solenoid bracket, and reposition transaxle range control cable. Remove the intake manifold bolts, lift the intake manifold with the throttle body out of the engine compartment, and remove the intake manifold seals and spacers at the cylinder heads. Remove the fuel pipe retainer at the ISC bracket and the throttle body bolts. To install, use a new throttle body seal coated with petroleum jelly and install the throttle body with bolts to the intake manifold. Tighten the bolts to the specified torque. Install the fuel pipe retainer at the ISC bracket and the intake manifold seals and spacers at the cylinder heads. Install the intake manifold and throttle body with bolts, tightening to specified torque and sequence. Reconnect coolant hoses and add coolant as necessary. Reposition the transaxle range control cable and install the EVAP solenoid bracket. Connect the fuel pipe quick connects, accelerator cable, vacuum hoses, PCV valve, and various electrical connectors. Install the intake duct to the throttle body and connect the negative battery cable.
